Tube replacement will also depend on the integrity of the bulkhead(s). The bulkhead(s) are also exposed to corrosive gases and if they are not of sufficient gage, replacement of the entire assembly may be warranted.

Retubing in commercial boilers is commonplace. Don't feel it's a fluke other than utilization of proper gage and material composition go a long way toward less frequent intervals.

You can cheap out on scorched air, but wet systems and cheap don't bode well together.

Yep, that's what it is. I threw some boiler stop leak in it and it stopped the leak, but who know for how long. I got some heavy wall stainless tube laying around so if I can make it to the end of March then I can get the torches out and do some redesigning.

Well, the boiler stop leak worked, but the tubes were too far gone. I made the mistake of running the cleaning plate on the tubes and the water really let loose. So I took the boiler into the machine shed and took the torch to it. The tubes were all burned through in the back of the fire box, and were real close in the front. The plate that does the cleaning can never clean either end like it does when it slides over the middle. So its apart, got my SS scrap out of the pile and will start making a new firebox out of SS. I don't think I'll put tubes above the fire, but some of the SS I have is corrugated, so thinking about using that to get a little more surface area to the flame. I'm also going to move the water supply to the top of the tank to draw the water off the top, and put the return at the bottom.

If you were closer, I'd TIG it for you. Just bought 2 new water cooled Tig machines.
